Hmm, wonder if Bergs has his head in his hands reading this *smile*  I'm guessing that drilling and bushing an oblong hole will shift the hole centre away from the original a little - or will it??  With the amount of slop, I reckon the hole will have to be biggish with a thickish bush (Worty tech speak, by the way).

Very possibly - but by how much? A couple of thou? If concerned, don't drill but end mill it in a mill.

Bought a gearbox end cover for £18 that looks decent, so will have a play with that.

Oh, and the cush nut I bought needed the slots filing down to fit the socket - why the &^%$ can't parts be machined and tested properly! *rant* *rant* *rant* *angry* *angry* *angry* *problem* *problem* *problem* *razz* *razz* *razz*

Also, please remind me to put some bits of ally or wood in the jaws of my vice so I don't leave nice teeth marks on my nice, shiny, new parts *angry* *angry* *angry* *problem* *problem* *razz* *razz*

I have fibre inserts that attach, but they're a pain. Get those magnetically-attached alloy protectors.

Hi All,
I have been away for a week so catching up on the posts now,
If it was me I would have tried another clutch shaft adapter as these come in several taper "depths"
Worty's example might be from a single cylinder model or a pre 56?  when they moved the primary cases out to accommodate the  fully enclosed chaincase, that's the reason for the spacer plate between the primary and crankcase...

As to Vice jaws I made some replacements from aluminium, it only takes a couple of minutes to change them over

 CJ...I pondered this in my earlier post about a mixture of parts, and while there is a whole range of centre adaptors that look right but aren't, working through by trial and error is not an option for most folks and even the professionals get it wrong.

 For the later four spring clutch, my 1961 catalogue shows Clutch Sleeve 42-3170 as the only listing.

 Curiously the earlier 6 Spring Clutch Sleeve is listed as 42-3107, also shown in the '54-'57 catalogue, and illustrated (by my reckoning) "back to front" in both...the illustration also being faithfully reproduced in the Haynes manual (1973).

 Confusion for the unwary and dyslexic parts men? Sure is.

 Maybe I should be getting out more .....

If I had access to a store of different parts, I would certainly try them to resolve my problems.  As has been said, most people (like myself), haven't, so we have to make do with what we have.  For me, the challenge is to recognise a problem and try to fix it in the least expensive and best way possible.  This is because I could easily buy a part which is incorrect, then have the problem of taking that risk again, which gets pricey and complicated.

A lot has been spent on this bike already, so I really want to make use of what I have.  The gearbox cover I've just bought was cheap, but my reckoning is that I can either refurb this one and put it on, or put it on and refurb the existing one.  I could then sell one of them for roughly what I bought it for but with a good clean up, etc?

There's also the challenge and 'fun' of fixing a problem - which I like.  Skimming a bit off the cush sleeve should solve my alignment issue.  As for the clutch adapter, I've got that nice and tight on the taper with an adapted key - if it works as well as it should, I'll be happy.  Like someone said recently, I could replace the chainwheel, adapter, possibly plates, possibly mainshaft, and buy the appropriate cush sleeve, but I can't keep throwing money at it that I don't have.  Keeping it on the road is my main priority, even if I have to depart from 'standard'.

HI Worty, my vice jaw protection is simply 2 bits of aluminium plate bent to 90 degrees so they sit on top of the jaws and hang down, easy on/off as needed....
Regarding the clutch lever bushing, that was exactly what was done on mine except the final sizing was left to me and I stuffed it up! The bush was a little too small ID and I purchased an adjustable reamer to clean it up, but I've never used one before and took much too large a cut through each time, which "barrelled" the bush out and split the thin wall of the gearbox cover that was left after drilling out and fitting the bush/sleeve...  *problem* *bash*
Then, like you, I had to purchase a replacement cover, finding one with a reasonable clutch lever hole of course....  *eek*

Exactly Jules, and I don't want to be in the position of screwing up a fix meaning the bike is off the road even longer.  If the 'new' one has a decent hole, and is not too oval, I'll shove it on and use it, taking my time to rebush the original (cap in hand to Bergs and MWAS, no doubt).  I also try not to over complicate things, and assess a job so that it'll work even though not entirely 'pretty'.  Rushed jobs nearly always end in failure, and I have to walk away and think a number of times before I get a job done (if I discipline myself, of course).
