Just finished making a roller plunger for my BSA plunger gearbox. Got two in my other A series, and the difference compared with the standard pointy thing is substantial. Quicker and smoother changes - may not be as good as a modern, but not far off.
T'was when assembling my latest that I examined the original unit, wondering if the'yd made a hole to relieve the hydraulic pressure created when the cam plate compresses the plunger. Yes, they did, but in my opinion it's too small. Were I refitting the original I'd drill a second hole, possibly 4mm, high up on the side to help. There's not much oil to shift as the plunger only moves around 1/4, but what's relevant is the fact it has to move in a fraction of a second. I can't vouch a better hole would transform the gearchange, but I reckon it should improve - for very little work. I've made the release hole in my roller unit 5mm.

Here's my attempt:

Shaft EN24 (or similar)  - 1.4"  x .435" dia
Head                              -  ¾" x .540" dia
Head slot                       - .27" wide
Spring hole                    - 1.35" x 8.5mm dia
Roller  (silver steel)       - .530" dia x .250" c/w 3/16" hole
Pin (silver steel)             - 3/16"

Note:
1. put chamfer on edges of roller to keep plunger OD down
2. chamfer head pin holes to allow pin to be peened
3. drill 5mm hole right through shaft to relieve hydraulicing
4. keep roller close to base of slot

Update - my version clearly lacks the finesse of the previous drawing, but I've never been a concourse man. Functional and presentable are my guidelines.

With that info and the link above I'll give it a shot. Only problem is not having a mill (might have to sell a bike!) and getting the right material.
